Can you post up a pic?

I could probably weld it.

Re-welded the flange just below the cat/manifold assembly when it almost broke completely off on my wife's kia...that was over a year ago...still totally fine.

It may not be a permanent solution, but it could keep it together long enough for you to find another cat/manifold and not burn through so much gas....

There is no way he will get 200-250 kms more per tank just by fixing the cat. Why get into difficult stuff? Pull the plugs and check them. It takes what, 10 mins total. Besides, he has a hole in his cat which means he has less backpressure, not more. Less backpressure = more power (to a limit), More backpressure (caused by a clogg etc.) = shi*ty fuel economy. If you weld the hole in your cat, you run the risk of getting worse fuel economy, because you probably have a clogg somewhere (like inside your cat)....or the poor fuel economy is derived from something completely unrelated. The name of the game with exhaust systems is to get as close to zero backpressure as possible with as high exhaust velocity as possible.
